Codes P0440 through P0457 indicate faults in the Evaporative Emissions Control System – the system that captures fuel vapour from the tank and routes it back through the engine to be burned instead of venting to atmosphere. These codes are frustrating because the fix is often something as simple as a loose fuel cap, but can also be as involved as a failed charcoal canister or cracked tank. Understanding the system is the key to a fast diagnosis.
What the EVAP System Does
Fuel in the tank evaporates continuously, especially in hot weather. The EVAP system captures these vapours in a charcoal canister mounted near the tank, then purges them through the engine intake under controlled conditions when the engine is running. The system is sealed and monitored for leaks – the ECM periodically pressurises or vacuums the system and watches for pressure decay to detect leaks. The test only runs under specific conditions (cold engine, partial fuel level, certain ambient temperature ranges), which is why some EVAP codes only appear once every few weeks.
Common EVAP Codes
P0440 is a general EVAP malfunction. P0441 is incorrect purge flow. P0442 is a small leak detected (typically 0.5 mm or smaller). P0446 is a vent valve circuit fault. P0455 is a large leak detected (the system cannot hold any pressure or vacuum). P0456 is a very small leak (0.25 mm or smaller). P0457 is fuel cap loose or off. P0455 and P0457 most often indicate a loose or failed fuel cap – always the first thing to check. Your workshop manual has a full list of EVAP codes and their specific meanings for your vehicle.
Diagnostic Order
Start with the cheapest and easiest checks. Remove the fuel cap, inspect its rubber seal for damage or hardening, and refit tightly (you should hear at least 3 clicks on modern fuel caps). Clear the code and see if it returns after a few drive cycles – the EVAP monitor needs specific conditions to run again, which can take days. Next, inspect the EVAP hoses running from the tank area to the engine bay for cracks, disconnections, or rodent damage. Mice and rats love to chew on EVAP hoses, especially in vehicles parked in barns or sheds.
Check the charcoal canister for visible damage or fuel saturation – if it has been overfilled or has been soaked with liquid fuel, it may need replacement. The canister is usually located near the rear axle, mounted in the wheel well, or under the boot.
Smoke Testing
If visual inspection does not find the leak, smoke testing is the definitive diagnostic. A smoke machine introduces low-pressure smoke into the EVAP system through the service port (or by removing a vacuum line and feeding smoke in there) – the smoke escapes at the leak point, making it easy to find. Most workshops offer smoke testing for a modest fee. Some DIYers build their own smoke machines from cigar boxes, vacuum pumps, and inert smoke generators, but for one-off use the workshop fee is usually less than the parts.
Purge and Vent Valves
The purge valve (between the charcoal canister and the intake manifold) and the vent valve (between the canister and atmosphere) are both common failure points. A stuck-open purge valve causes a vacuum leak and rough idle, often with a hissing sound from under the bonnet. A failed vent valve prevents the ECM from completing EVAP self-tests because it cannot pressurise or seal the system. Both valves are relatively inexpensive to replace and are good first replacement candidates if the smoke test shows no external leaks.
Fuel Tank and Filler Neck
Less commonly, the fuel tank itself, the filler neck, or the fuel pump assembly seal can leak. Plastic fuel tanks can crack at stress points or where they have been damaged by debris from underneath. The filler neck rubber transition can rot through. The fuel pump’s O-ring seal at the top of the tank degrades and leaks. These are bigger jobs but show up clearly on a smoke test.
Why It Matters
Even though EVAP faults rarely cause drivability problems, they will fail emissions inspections (relevant for some Australian states’ annual roadworthy checks). They also indicate fuel vapour escaping to atmosphere, which is wasteful and harmful. Fix EVAP codes promptly even if the engine seems to run fine.
