Hydraulic Layout

The manual shows the complete brake hydraulic circuit – master cylinder, brake booster, ABS modulator, hard lines, flexible hoses, and calipers or wheel cylinders at each wheel. Most modern vehicles use a diagonal split (front-left and rear-right on one circuit, front-right and rear-left on the other) so a single hydraulic failure leaves diagonal braking still functioning. The manual identifies which components are on which circuit, important when bleeding or troubleshooting.

Component Specifications

The manual lists key brake specifications: minimum disc thickness (machine and discard limits, typically stamped on the disc itself but also listed in the manual), minimum pad thickness for service (typically 2 to 3 mm), maximum disc runout (typically 0.05 mm at the disc edge), drum brake diameter limits, brake fluid type (DOT 3, 4, 5.1 – never DOT 5 for road cars unless specifically specified, as DOT 5 is silicone-based and incompatible with regular brake systems), and master cylinder bore size. These specs let you measure parts during a service and decide replace vs reuse.

Bleeding Procedures

The manual specifies the brake bleeding sequence – typically furthest wheel from the master cylinder first (rear right on most diagonal-split vehicles), then opposite (rear left), then closest (front right, then front left). ABS-equipped vehicles often require an additional procedure to bleed the ABS modulator, sometimes requiring a scan tool to cycle the ABS pump valves. Skipping this step leaves air trapped in the modulator that causes a soft pedal that no amount of conventional bleeding will fix.

ABS and Stability Control

Modern brake sections include ABS, traction control, and electronic stability control diagnostics. The manual lists fault codes (in the C-code range, e.g., C0035 – left front wheel speed sensor circuit), test procedures for each component (wheel speed sensors, accelerometer/yaw sensor, steering angle sensor, brake pressure sensor), and any reset or initialisation procedures needed after replacement. Steering angle sensors typically require recalibration after wheel alignment or replacement using a scan tool.

Torque Specifications

Critical torque values include caliper bracket bolts to knuckle (typically 80 to 130 Nm), caliper bolts to bracket or guide pins (25 to 35 Nm typical), brake hose union bolts (35 Nm typical, with new copper crush washers), bleed nipples (10 to 15 Nm – over-tightening cracks them), and wheel nuts (varies but typically 100 to 140 Nm for passenger cars, higher for trucks and SUVs). Under-torquing brake components risks them coming loose under heavy braking loads.

Electronic Parking Brake

Most modern vehicles use electronic parking brakes (EPB) instead of cables. The manual covers EPB-specific service procedures – retracting the caliper for pad replacement requires a scan tool to put the actuator into service mode (manually winding the piston back will damage the actuator). After service, the EPB needs to be reset and tested. Without the proper procedure, attempting brake service on an EPB vehicle damages the actuator (a A$500+ part).

Brake Fluid Service

The manual specifies brake fluid replacement intervals (typically every 2 years regardless of mileage) and the procedure for fluid exchange. Brake fluid absorbs moisture from the air, lowering its boiling point and causing brake fade in heavy use. A simple fluid exchange every 2 years prevents most fluid-related problems and is cheap insurance against pedal failure under heavy braking.
