Headlight lenses made of polycarbonate plastic yellow and haze over time from UV exposure. Beyond the cosmetic impact, hazy lenses scatter light and reduce night visibility significantly – studies have shown light output can drop by 50% or more on heavily oxidised lenses. Restoration is inexpensive DIY work that takes under an hour per lens and dramatically improves both appearance and night driving safety.
How Lenses Degrade
New headlights come with a clear UV-protective topcoat that the manufacturer applies during production. UV damage breaks down this coating over 5 to 10 years (faster in Australia’s intense sun), leaving the bare polycarbonate exposed. The polycarbonate then oxidises and yellows. Once the protective coating is gone, the lens degrades rapidly – what took 5 years to start can finish in a single year.
Restoration Procedure
Mask around the headlight with masking tape or painter’s tape to protect the surrounding paint – the sandpaper will scratch paint quickly. Wet-sand the lens with progressively finer grits – start at 600 or 800 if heavily oxidised, then 1200, 1500, 2000, and finish at 2500 or 3000. Keep the surface wet throughout with a spray bottle or running water. Sand in straight lines (not circles) and switch directions between grits so you can see when previous scratches are removed. The lens will look progressively cloudier as you sand, which is normal – you are removing the damaged surface layer.
After the final sanding grit, the lens should look uniformly cloudy with no remaining yellow. Apply a polishing compound (use the same compounds used on car paint) with a microfibre cloth or buffing pad on a low-speed drill. Polish until the lens is clear and shiny. Wipe clean with isopropyl alcohol to remove all polish residue.
Apply UV Protection
This is the critical step that many DIY guides skip – apply a UV protectant clear coat after polishing. Without it, the lenses will yellow again within months because you have just removed the only thing that was protecting the bare plastic. Aerosol polycarbonate clear coats, spray-on ceramic coatings, or specific headlight restoration clear coats all work. Follow the product instructions carefully – the clear coat is what gives the result longevity. Skip this step and you are essentially just delaying the problem by a few months.
Kits vs DIY Materials
Commercial headlight restoration kits include all the sandpaper, polish, and coating in one package. They cost slightly more than buying materials separately but simplify the process and ensure you do not skip the UV coating step. 3M, Meguiar’s, and Sylvania make popular kits. Results are similar if you follow the instructions carefully whether you use a kit or buy materials individually.
When to Replace Instead
If the lens has internal cracks, water damage inside the housing causing condensation, or yellowing on the inside of the lens (not just the outside), restoration will not help. The headlight assembly needs replacement. Internal yellowing is harder to identify but typically means the lens is failing structurally and a new unit is the only fix.
